Aluminium alloy profiles are widely used in transportation industry for lightweight structures and extrusion is a popular method for producing such components. For wide-thin profiles, however, extremely high extrusion force and therefore extra-large capacity extrusion press are required due to the high extrusion ratio. This study presents a novel multi-container extrusion technique for manufacturing wide-thin aluminium profiles, which uses multiple containers to significantly reduce the extrusion ratio and therefore the extrusion force, compared with conventional one container extrusion. Based on the principle, a three-container extrusion system has been established and employed to produce different wide-thin aluminium profiles. Experimental and numerical studies have been carried out to study the feasibility, the extrusion process, and the welding quality at the interface formed between adjacent billets from different containers. It is shown that the new system only requires 15% of the extrusion force with porthole extrusion and a good welding quality has been achieved after a short length from the front end.
